I firmly believe the radiator is too "light" for the job and the bumper isn't helping.

If we could just measure the coolant temp as it leaves the radiator, then Cats can know for sure where the problem is. Now he has to source a radiator, without knowing if it is the problem.

I have sent mail to Madman. Getting a second sensor and adapter to go on waterpipe coming out of radiator is easy. I am just waiting on them to tell me if I can then monitor both on the display unit at once, even if it means I drop EGT display for a while to see.

This is a very relevant question. When you see the coolant temp rising up into the 100s, what is the MadMan telling you about EGT?
Edit: versus normal EGTs when the coolant gauge shows the temperature is behaving.

Andrew, at 120 with a big van in tow, man those gasses will be hot.

My prediction is that the bottom temp will rise with the top temp.

EGT is actually relatively low at around 560deg on the max, so EGT due to incorect injectors etc is not the cause of the heat buildup as far as I can see.

Re: Roels message at 10.37 today.

Spend about R150,00 and buy a cheap electrical temp gauge unit at your local spares shop. Use tape (duct or fusing tape) and tape the sender unit to the top hose. Electricity is available in the engine bay. Tape the gauge to a wiper arm and give Snoopy some gas on the highway and read the temp as it comes from the engine. I used this method whilst sorting out my Cobra's radiator and heating.

PS: As to the loss of anti-freeze when you change the thermostat - no problem, top up with water and when all is sorted, you can get the mix (concentration) correct. When refilling with water after the thermo swap, remember to bleed the system to get most of the air out.

100%, seems to me that:
1. If those temperatures are correct
AND
2. If the motor is not using water
AND
3. If the motor is not using too much oil (it can use oil after a rebuild as rings bed in)

THEN this ENGINE must surely be mechanically fine?

Focus on the cooling system components and stop stressing (easier said than done - I know).

OK so I took vehicle to Silverton radiators. They recon there is a better make and heavy duty radiator available for my vehicle,26mm thickness from the std 16mm on manual and 20on auto. They tested all the caps, viscous, radiator fluid, and thermostat and deemed them fit. I almost ordered one but then spoke to a mechanic that Willem refered me to and he also suspect the radiator and commented that maybe someone in the club can swap radiators, as suggested previously as well.

So I took a drive up that long hill on the N1 past Menlyn/Atterbury in Pretoria with the caravan hooked on my current radiator. Max temp achieved was 113deg and dash was just shy of red mark. I then swapped radiators from another Pajero, auto so also 20mm as what I have currently. I did the same road again twice and highest temp was 103deg. Remember I was really going all out to try and get it hot on all occasions so drove like a bat out of hell foot flat.

Unfortunately this is not as conclusive as I would like as there are other factors as well like outside temp( first test was done around 8:30 outside temp 25deg, second test 16:00-28deg and last one around 18:30-24degC), traffic etc that can influence the outcome, but it does seem to run cooler and 10deg might just be what I need. I might just install that heavy duty unit after I ran a few more times with my own radiator back in.

Interesting to also watch the dash needle against the Madman instrument. The dash basically only start to move around 95deg and then goes up quite fast as you aproach 99 degrees.

I feel progress has been made.
