Thanks for the ideas. Unfortunately just do not currently have time to fiddle too much. Waterpump was replaced now with the last return to AB. They also changed viscous but in the end put my old one back as it was deemed fit. I think they also said that they changed thermostat again. They fitted all sponges and cowlings aound radiator. I also noticed that they changed radiator cap again. This time back to the 1.1 one as fitted first after the rebuild. In between it had the 0.9 one fitted as well which I think is what it should be but dont think the slightly higher pressure one will make any diff to the temp experienced. They also refilled coolant with original Mitsu coolant after a flush. Moved my numberplate slightly to improve airflow. They have really been trying!

Last night I checked and the electric fan was not set to run continiuosly as per my original thought. It only comes on in short bursts like in the past. It was probably running constantly last time I checked as it was after a hard run where I deliberately pushed it a bit to see if the temps go over 100degC.

Maybe I am just paranoid. It does not overheat anymore per say. It just slowly starts rising as measured on the Madman. I am just always worried that the hill will win over the cooling system, but so far I luckily could not manage that. Will try in the new year with the Xplorer on tow.

After the last effort by AB the factory gauge moves about 1mm upwards when the Madman was indicating 89DegC water temp, and rising slowly. Then the hill ended and it quickly returned to normal(about half way mark) again. Before the last effort by AB it would steadily rise to just under the red at which point I would slow down and tap off and then it returned to normal and stayed there. The before AB effort was however measured while towing Xplorer. So far I have not had the opportunity to hook it up and test again while towing heavy load.

The factory gauge shouldn't move, no matter what!

I still suspect the waterpump and/or thermostat.

I have had two dud thermostats back to back on my passat.

Hello CATS.

I've been following your saga for some considerable time, and yes, what a disappointment so far.

Given the amount of effort you've applied since your rebuild, here's my thoughts on the oil consumption and high temperatures.

If your engine is building up crankcase pressure, then oil laded gases will be forced into the inlet manifold, creating both higher oil consumption, and overheating due to the unregulated additional fuel (engine oil) being burned in the cylinders.

The crankcase vent often has a gauze filter in the rocker cover designed to cause oil drop out by impingement, whilst allowing gases to vent to the manifold. This gauze does at times become restricted, causing oil carry over into the manifold, and the problems I've mentioned.

You can test for this gas pressure at the dipstick pipe, and the oil filler with the cap off, or clean this gauze and see the effect.

Thanks for this. I will check in a few weeks time when I am back wirh the vehicle but I can confirm that pressure in the oil system is high by my own evaluation. Blow by when you open the filler cap with engine running is high enough to cause engine oil splattering out, which seem a bit high to me?

I doubt the pcv gasses is the issue. If the crank pressure was high the seals will be leaking.

As for the oil being excess fuel.... The sump has 10liters. You burn that amount of diesel in an hour.

I still think you shoukd get another OEM thermostat and have the flow rate of the coolant pump tested.

The oil usage may be due to a secondary overheat causing the pistons to collapse or the honing was done poorly. Once the temperature is sorted Cats can hook the trailer to work the engine that should seat the rings nicely.

i agree with 4ePikanini

you need to sort out the excess temp
has the radiator been changed? it could be when they cleaned the block all the loose partials have now moved to the radiator after the engine has gotten hot
has any part of the water pump been replaced by after-market parts?
is there 2 parts to the water pump?
the critical measurement between the pump blades & the housing must be maintained as well as the type of impeller on the pump
these will change the flow rate
the increase size of the cap will be fine, but it is masking the issue slightly

have you got and exhaust gas temp gauge fitted?

using that much oil needs to be sorted by the engine builder
make sure they are willing to sort it even when their warranty period finishes

Radiator and water pump has been replaced with engine rebuild process. I have EGT monitor and that seems to be in spec before and after rebuild.

Alan Black / Gopower has been very accommodating thus far so cant complain although it took ages! Just not sure if problem has been resolved which is frustrating.
