I have managed to split the gearbox and transfercase and removed selector shafts and cover. Looking at it in the open state it does not seem that daunting to remove and service the gearbox. The transfercase is maybe the exception as I understand that certain steps need to be followed in correct sequence when stripping otherwise gears might turn wrong and become stuck.
I can't see any broken gears or too much wear on the selectors from outside. Only issue might be the synchroniser gears which is worn. Lots of gold dust inside gearbox and can see visible wear on the gears itself. Is this the possible cause of it jumping out of gear?
Overall this seem like an expensive exercise. Quote of R4000 for synchro gears and 4 bearings so far.

I have taken the plunge and stripped the gearbox. Removing the bearings on both sides was the most challenging part but managed. Bearings was quite loose in housing and one bearing on main shaft definately not stable anymore which I think might have caused synchro to get damaged (because of play).
think I will first "fix" and complete re-assembly of gearbox before I tackle the transfercase.

I have a Gen2 SWB V6 with a bad grinding noise with the clutch in, basically when idling at traffic lights. I suspect the centre or release bearing. I live in JHB, any recommendations where I could get a quote for repairs.

I need some expert advice. On page 100 of the manual attached by 4E is abreakdown sketch of the Input shaft. Item 6 is the subgear (the extreme last thing to be stripped in the transfercase) but that apart. Can anyone tell/ help me what the function is of this subgear. When I opened the transfercase side panel I found one tooth of this gear and after stripping the transfercase and input shaft I found two more tooth pieces of the subgear. The rest is missing!
My question is again what interacts/ which gear connects with this subgear. Is it neccessary to replace as I believe the grinding noise mentioned in first post actually came from the damaged ring gear in the gearbox. It sits tight against the bearing against the outer body of the transfercase and I can't see that any other gear linksinto this gear.

I have no idea (as with anything inside a gearbox!), but I can post the diagram you refer to:

Don't these just like up gears to mesh properly?
Look at the teeth you found. Are there traces of them having meshed with other gears?
Maybe they just splash oil on the assembly? The teeth don't look like gear teeth at all.

Thanx, I struggled to get the diagram posted.
I do suspect that the subgear don't play such a big role, mainly because of it's position which is away from all other gears. It can only link with the counter gear (26 on page 83) but I'm not sure as the counter gear directly runs on the input gear.
LOL I am also guessing and speculating but anyway I was able to order one from Cape Town and will replace it. It was just in case I didn't get the part that I thought to leave it out. There was not so much metal debris in the transfercase that could account for the whole gear, even if grinded to paste so I still think it already broke earlier in my Pajero's life.

Need some advice again please. Serviced my Pajero 3.0 V6 gearbox and finally hauled it back in this past weekend. New clutch and main bearings on gearbox. I can find all the gears and clutch works when pressed down releasing the pressure plate from the clutch plate(can actually see that from a hole previous owner or mechanic cut in the bell housing).
When releasing the clutch while in Neutral (on gearbox, 2H on transfer) it seems like a syncro or gear is trying to engage. Can smell the clutch and revs dropping slightly. I have only started engine and run standing mostly on one place. Did not drive yet.
Basically after a while in neutral start engaging a gear and moving forward. Can see that no oil reached where the rear propshaft fit into transfer case. Busy dropping box again. Just wanna check this before I drop it.
Is this due to gearbox and transfer needing to get oil to all gears and places? Will it work itself in or do I have a bigger problem? Incorrect spacing causing gear to engage when it shouldn't?
